Thousand Sunny Cosplay Build

IN-PROGRESS: Original Armor Design Inspired by the Thousand Sunny from One Piece
My Thousand Sunny Armor Cosplay is an in-progress original warrior armor design inspired by the Thousand Sunny ship from One Piece. Instead of recreating the ship as a prop or model, I am translating its most recognizable features into a wearable fantasy armor build.
This build is still very early, but I wanted to start documenting the process while it is actually happening. There is a lot of work left to do, a lot of details still being figured out, and probably several future problems I have not emotionally prepared for yet.
Why I Chose To Cosplay The Thousand Sunny Ship


I know this sounds ridiculous, but the idea basically started with: what if I became the Thousand Sunny ship from One Piece?
The Thousand Sunny is one of the most recognizable ships in anime. The lion figurehead, red and white side panels, numbered Soldier Dock System, striped sails, circular porthole details, and giant personality of the ship all make it visually memorable. I did not want to make a literal boat costume, though. I wanted to design something that felt like the Sunny had been transformed into a warrior.
I have been thinking about this idea for months, but I did not want to announce it until I had something real to show. Once I started sketching the concept and building the first foam pieces, it finally felt like the idea was becoming real.
The drawing is absolutely not professional concept art. It is a chaos sketch that helped me get the idea out of my head and onto paper. But that sketch became the blueprint for the build, and honestly, that feels very on brand for this project.
The Thousand Sunny Armor Concept

This cosplay is not meant to be a direct replica of the Thousand Sunny. It is an original armor interpretation inspired by the ship’s design language.
The main concept is to take the most recognizable parts of the Sunny and assign them to different areas of the costume:
The helmet is inspired by the Sunny’s lion figurehead. I want the front of the headpiece to immediately read as the Sunny, with the lion face, sun mane, bones, and paw details worked into the design.
The back of the helmet is planned to reference the back and top deck of the ship. Since the lion figurehead is the front of the ship, I thought it would be funny and visually interesting to balance it with ship/stern details on the back of the headpiece.
The hip armor is based on the Thousand Sunny’s numbered Soldier Dock System panels. I am currently working on the Channel 3 side, using the circular numbered door, red and white panel shapes, black trim, and wood plank details from the ship.
The knee armor will also connect to the Soldier Dock System. One knee is planned to represent Channel 2, Mini Merry II, and the other will represent Channel 3, Shark Submerge III. I want these details to look like the vehicles are emerging from the armor without making the knees too bulky or impossible to walk in.
The cannon is being designed as a functional cannon bag. It will look like a ship cannon, but it will also work as a small purse for convention essentials like my phone, cards, keys, and other small items.
The cape is still undecided. I am considering either a Straw Hat Jolly Roger flag-inspired cape or a cape inspired by the Sunny’s main sail.
This is the kind of build where every detail creates five more decisions, but that is also what makes it exciting.
Current Thousand Sunny Cosplay Build Progress

This cosplay is currently in progress, and the first major pieces I started working on are the hip armor panels.
The hip armor is inspired by the Thousand Sunny’s Soldier Dock System, specifically the large circular numbered doors on the side of the ship. I started with the Channel 3 panel because it has such a strong visual identity: the large red number, warm wood center, thick black outer ring, red side panels, white trim, and small circular porthole details.
The base shape was built from EVA foam and painted by hand. I am working on making the wood section look more dimensional while still keeping it true to the anime style. I do not want it to look hyper-realistic or muddy. The goal is more like animated wood: clean plank lines, warm brown shading, subtle wood grain, and bold contrast.
This is still an early stage, but it already gives a clear direction for the rest of the build.
